My pinion clutch stays in but the pinion gear unlatches, despite a new spring and the end-bolt correctly set up. I'm wondering if the latch sleeve and/or gear are worn, and as the gear and ring gear rotate, the components are "wiggling" and causing the latches to work their way out. Pinion is going to come out again so I can study it in depth. I have a 3J engine sitting in my shed and the pony is good so I will test it on there where I can get a good look at it to see where it's going wrong

My issue is different. I do not believe there to be an issue with the pinion latch. That stays in until the main throws it put when it starts. My issue lies in the clutch not staying engaged despite appropriate adjustment.

I took the collar off my 7U drive and the four small 1/4" bolts that hold the collar were barely doing their job. The bolt holes are flogged out and the lock tabs were barely preventing the bolts from turning and falling out. Not sure if I'm too jazzed on the idea of heli coiling them or if I should tap to next size larger if possible.

My D4 issue is like yours I suspect Neil, my pinion has a fair bit of slop in it, and it works, but I have the 2 screws in so tight that I'm unable to manually spring the pinion loose if the pony motor is not running.
I was hoping that swapping in a second spring into the pinion, like you did, would fix the problem, but it hasn't, so I'll need to get the clutch cover off one day so I can investigate.

Nathan are you talking about the four bolts that hold the pinion sleeve on to the pinion gear? I thought they were more like 5/16 or 3/8 UNF. In any case, if you could establish that you could cut down four new bolts the next size up, and you can drill and tap the gear accurately, then I don't see why that wouldn't work

I have a similar problem with my D4 7J, where the latches release too soon, I had a spare 6B1909 spring here and swapped that in, but unfortunately there was little change, so I suspect the latches are worn.
You might get a little bill shock if you need to buy 2 new latches, Cat's price looks like around $US400 per latch!!!!!!!!!!! If that's not price gouging, show me a better example, even that little 6B1909 spring is around $US12!!
thats cat for you they arent called yellow money boxes for nothing.
unusual/unique to a series parts are expensive. common parts are cheap.
dad was in the doghouse for a week when we replaced the rad cap on our d4 aud$ 150.00 mum wasn't impressed when see saw the card statement.
yet the 7/8'' button type grease fittings are cheap at $7.50

I got a quote for all the gaskets, seals, lock tabs and the large o ring- x2 so I can do both units plus rear seal and lock tab to fix what I believe is an oil migration issue between the motor and pony drive on one unit. It is about $190 CAD after tax. Not too bad. Will place the order later this morning. They said it will be 2 to 3 days. So far most parts are in Spokane. I'm quite happy with Cat still having parts for these old girls.

Which o-ring did you go with? If it's not too late, you could get them to add the 8H o-ring in, then, if the default one is just too darned hard to install, then you could try the thinner one

Neil- I went with the slightly thinner one. Seemed like the consensus was that was the way to go. Parts in Spokane, Calgary and Edmonton. Will be at my workplace on Tuesday. This weekend I will put heat on the pony exhaust bolts into the into on the 5T and then I should be able to lift up and prep for work following weekend. Also may remove pony drive and rear governor housing on 5T.
